I am printing film plates-saving illustrator files as ps files. But 'out of the blue', the ps file won't save as the correct specified artwork size. Help?

So you are printing to a PostScript file? What PPD are you using?

Does it need to be PostScript or can you use PDF?

im using a ppd set up and installed by my imagesetter/printer manufacturers, which has been working perfectly until now

Are you creating separations? Can you describe the steps and where it goes wrong compared to previous workflows/versions?

I'm printing single colour film plates, to then make chromatec/transfer decals.
