Extra Generation of Points After Boole

I'm curious what is happening here:

I have a few questions as to the best way to achieve my desired goal, which is: I would like to align a circle so that the tangent meets the corner point perfectly. It seems that is happening in my video, but when I perform a boolean subtract, it creates an additional point, and thus creating unwanted geometry.

1) Is there a better way for me to align the two pieces of geometry perfectly?

2) Why is an extra point being generated?

Not sure i can only replicate it when the paths are not meeting,exactly, yours look ok

Maybe try super zooming in in outline mode to position better?

or using the delete shape feature in the Shape Builder Tool instead of Pathfinder

I have a plugin, it's a little expensive, but does a few tricks,

from Astute Graphics that helps, as it  'snaps' and shows  with the coloured dots when the shape are touching exactly , without having to zoom in at all.

Colliderscribe , with collision spacing turned off - ie zero

You could get their  free plugin Subscribe  from there too..
