When I try to outline the font (it is a non-standard font and on a path) one of the letters lifts out of alignment. Any advice for fixing it? Thanks!

As Larry said, you can use the "Direct Selection Tool" or preferably the "Selection Tool" (V) to avoid moving the anchor points inadvertently.

Does this also happen when you outline it by using Object > Flatten transparency? (check "Outline type" in the dialog box)
