Layer Style Bug... Drop Shadow becomes jagged when exported/rasterized

I'm having a panic inducing issue with Layer Styles. I'm making a large banner 18 ft X 7 ft. On my poster size version of this image, the second image down, everything looks fine. I'm using a combo of strokes and drop shadow in Layer Styles to add the outlines to the words in the image below. Looks fine in the poster version. In the large psb version for the banner output. When I try to export or rasterize the layer style the drop shadows go to hell. The edges become wildly off and jagged as seen in the first picture below. How can I get around this? I need to send this to print ASAP to have these banners in time for the 4th of July.

Hey, @EDToShred. Welcome to the Photoshop Community. I'll need more specific info about this, and I'll help you figure this out. Before troubleshooting, update Photoshop to the latest version (v25.9.1) via the Creative Cloud desktop app & check if the issue exists. 

 

If it does, please share the system info from Photoshop Help > System info > Copy and paste into a text document > upload and attach here. Does this happen when you export as PNG or JPEG? Share a screenshot of your export settings.

 

Try using Save a Copy, or go to Edit > Preferences > Export As > enable 'Use Legacy Export As' and check if the issue exists.

This is an easy to replicate bug. I'm using the psb file type. The size is 150 dpi 18" X 7.5". Add some outline effects using Stroke and Drop Shadow in the Layer Effects. Attempt to flatten those layers in ANY manner that you choose... I tried all of them. The outlines will break and become jagged and ugly. I've had this happen when working on large files and because I rarely have to deal with files of those sizes I don't see it often. But, work on a file the size of a large banner or a billboard for a freeway sign and you'll get this issue. The only way I got around it was to recreate my text in Illustrator and replace the affected text with the vector.

I mean 18 feet by 7.5 feet... not inches.
