I exported a 74 MB video 5 times successfully. On the 6th export, I get this after only adjusting "sharpen" a little.

Have you investigated what happens around 01:01:16? If this is the effect sharpen that is causing the malfunction, consider nesting the clip and apply the effect to the nested sequence.
